6 Forklift Mistakes Your Roofing Company Is Making

Roofing jobs leave no room for errors. When racing against weather or tight deadlines, one mistake with a forklift can damage materials, injure a crew member or bring the entire day to a halt.

Getting it right involves spotting potential issues before they become costly.

1. Underestimating Terrain Challenges

Roofing sites rarely provide smooth, even surfaces. Gravel, soft dirt and sloped driveways challenge standard forklifts. These machines may become unstable, particularly when fully loaded or navigating changes in elevation. These conditions increase the chance of tip-overs and stalled lifts, especially near foundations or scaffolding.

Rough- or all-terrain forklifts can traverse rugged surfaces and extreme environments with reinforced tyres and wider bases that hold steady on uneven ground. These machines have deeper treads, improved manoeuvrability, stability enhancements and higher load capacities.

Operators equip rough-terrain, single-side loading and counterbalanced trucks with seat belts or similar safety features.

2. Overloading to Save Time

Trying to move more in one lift can feel like a time-saver, but exceeding the machine’s rated capacity compromises safety. This can cause the forklift to tip over or collapse. In addition, changes in weight distribution during turns or lifts increase the risk of malfunction.

Considering there are 1,300 forklift-related accidents annually in the U.K., it becomes clear that proper training and safe handling must remain a top priority. Company officials should ensure operators are trained and authorised to use the specific type of forklift, since unqualified handling often causes accidents. They should also have enough time to complete each task, as working under pressure increases the risk of unsafe decisions.

3. Lack of Clear Communication

Roofing jobs rely on coordination between the lift operator and the crew waiting above. Signals can get lost in high-noise environments or during fast-moving lifts. Unclear instructions may lead to uneven placement, swinging loads or injuries from sudden stops.

Establishing a shared set of hand signals or using radios helps both ends of the lift work in sync. Ground spotters are very important when placing bundles on steep roofs or tight platforms. Effective communication keeps workers aware, materials intact and each lift efficient. Another option is collaborating with a partner who can guide the machine through blind spots and alert co-workers of potential hazards.

4. Skipping Regular Forklift Maintenance

Forklifts face harsh site conditions every day. Roofing dust, fast temperature shifts and repeated short trips wear out parts faster than in warehouse settings. Brakes lose sensitivity, tyres develop splits and fluid levels drop quickly under these loads.

Employers must conduct comprehensive inspections of material handling equipment — typically once or twice annually — although the frequency may vary in specific situations.

Scheduled maintenance must happen on-site or back at the yard before the next job begins. Keeping a log of each forklift’s service history prevents oversight. Replacing filters, greasing joints and checking hoses takes little time compared to dealing with a midshift failure.

This also presents an opportunity to train employees. Continuous learning can increase worker productivity and enhance competitiveness for future job opportunities.

5. Ignoring Battery Maintenance

Failing to treat forklift batteries as part of a complete power system can reduce efficiency. Design should consider the battery specs and the facility’s applications and workflows. Optimising for current and future needs can improve uptime and extend battery life.

Charging should follow a schedule that supports operations and battery performance. A battery is often 30% of a forklift’s cost, making proper maintenance essential to protect that investment. With routine care, most batteries deliver reliable output for around five years.

6. Skipping Preshift Inspections

Crews often skip the preshift walkaround when the morning feels rushed. Failing to identify a bald tire, a leaking hose or a bent fork can lead to breakdowns during the job. When a lift stops working halfway through the morning, the recovery process can take hours, causing delays for all trades on-site.

A complete inspection includes checking fluid levels, examining the condition of tyres and forks, and inspecting the top clip retaining pin on the forks. It’s also essential to verify that warning decals are intact and legible and to ensure the seat belt is properly functioning as part of the preoperation check. The team should inspect the load backrest and ensure the operator manual is present and legible on the forklift.

Promoting Forklift Awareness Keeps Roofing Crews Safe

Forklifts support roofing crews when used with precision, proper training and the right equipment. However, mistakes like overloading for speed, skipping inspections or ignoring terrain increase risks to the crew, materials and project timelines.

Addressing these common issues goes beyond compliance —  it protects the team and maintains efficiency on every jobsite. With proper planning, communication and maintenance, forklifts become valuable assets instead of liabilities.
